1966 Mustang, 1988 5.0 HO swap, T5z, EFI, MAF, Painless EFI and Chassis wiring harness.
I have a pair of the kick panel speakers designed for 6.5" speakers. The ones that have a cone cut out that sticks out a couple of inches. I'm a big guy and there just isn't a lot of leg room to reach the clutch pedal. Using this kick panel speakers that stick out like that will reduce the room near the pedals even more. I was thinking of going with smaller 4" speakers and just cutting them into the flat stock kick panels. That should reduce the protrusion height to less than an inch.
Anyone done something like this?

Haven’t done it yet.
I have looked at the structure behind the panel.
There’s an void that would dictate where the speaker will mount as well.
I believe a 6.5” speaker with a shallow top mount depth will fit.
The magnet on speaker may be able to fit into the opening.
Another aspect to keep in mind, providing tear through support on the panel.
It’s just thin plastic.
On your existing panels you described, is there enough room to mount speaker from below to gain additional space?

Well Mr Wand, I don't know if this will help you but here is a picture of what my kick panel speaker set up looks like..
I'm about 6'3"now, used to be 6'5", feet are still 14 though and although there is no clutch pedal it gives you an idea of the real estate in the foot well.
I wanted the larger speakers so I spun up a couple of spacers from MDF and covered them with thin aluminum sheet just for looks.
I can see how the speaker intrusion would be an issue with a clutch pedal in there .
I don't see why you can't use the stock panel with a smaller speaker with a shallow magnet if there is enough room for it.

Someone on this forum posted some pics a couple of years back that showed how they modified the side panel to recess the larger speakers into the side panel (cut a 6" hole, and welded a "bowl" on), and kept the factory kick panel. It requires removal of the fender, and some welding, but I really liked that approach.
Of course, with all the tinypics gone on historical posts, I'll never find it.....

I don't mean to "slang-hot-water-on-your-ideer-butt......" these older cars just weren't built/designed for todays big speakers/big magnets/surround sound performance that we enjoy on new(er) cars. The new ones were designed for nice speakers and all the bells& whistles that make a great sound.
In other words "there-ain't-no-room" for the 'big-speakz' except in the trunk and rear window deck. IMHO
When my youngster had The Mustang he had it so full of speakers/driver/boosters/amps and stuff the rear window would vibrate so bad you could hardly see out of it! . Butt nuth'in in the front except the single speaker in the dash (it was tri-axial). I did put two 6" speakers in the front butt they are in the door (about ear level...if you rode in my Mustang you would understand why they are there!)
I like to use ear buds when I listen to "the-tunes" on my blue tooth. I know they are not legal to use in a lot of states butt........that's another reason why I like to use them!!

I always resisted going with the speakers in the kick panels. I thought about it a time or two, but just never did it. In the end, a buddy of mine who is up on sound systems found me a set of decent speakers to fit the rear parcel tray. We didn't have to cut anything. I also found the best under dash speaker that I could too and in the end this worked out to be a pretty good combo. Later I fitted an amp and would say that sound and clarity is more than what I would have dreamed. The cabin in these cars is pretty compact and I question how many speakers a person needs in them.
Around the time I fitted the speakers and amp setup, I stripped the interior out of the car, re-insulated the floor with that dynamat stuff and we then fitted an MDF panel behind the rear seat and another MDF panel on top of the parcel tray. Amazing how much noise comes from the rear wheels and trunk. Absolutely biggest and best improvement I have ever done on an old car to cut out road noise.
In my opinion, I would never bother with kick panel speakers now. I have all the sound I need and want.

You might consider installing aftermarket headrests and installing speakers in the headrests, a left and a right in each one right behind the ears. Even 6Sally6 should be able to hear those speakers. Plus, they are stealthy. The speakers will be cheaper too, since they only have to throw sound about six inches.

When I was a teenager in hs, I had a 1964 Ford Falcon. Back then, Pioneer made some wedge speaker boxes I had velcroed centered on the front seat. For all the cheap flea market stuff I had, you know, Kracko and booster equalizer setup, those speakers sounded pretty good.

mine are the standard ones from CJs i think with 6.5" speakers. You know for good money you can get 4" or 5" speakers that can sound as good as 6" ones

Truthfully, kick panels are a less than stellar location for speakers. The doors would be much better, but I didn't want to cut anything. So I used a work around. I used component speakers in the front, where the mids are mounted in the kick panels and I built small pods that mount to the A-pillar for the tweeters. Where the speakers are located matters based on what frequencies they produce. Sounds are perceived with direction greatest from high to low. By the time you get down to bass frequencies they are actually mostly felt, which is why a subwoofer in the trunk still makes it seem like the bass is all around you. My goal is always to create a sound system that makes it feel like you are immersed in sound. With the front tweeters basically aimed at your ears this is a lot easier to accomplish. Car audio is almost always a series of compromises, but given those compromises I'm quite happy with how my audio system sounds.

I ended up the speaker issue location and found an original radio delete plate, there was no need for speakers anymore. all you hear now is the sound of the road, cant wait to turn it on again.

In all honesty I can’t remember the last time I had the radio on when driving the Mustang, like it has been years.
On the other hand, in our daily driver 60’s on 6 is never off.

Not in my experience they aren't. In my car that speaker is a 6.5" midrange from a JBL component set. It was too deep to work with the kick panel as molded, so I either had to space them into the footwell or cut out the metal behind the kick panel (wasn't going to do that). I initially had some reservations about this method, but it proved entirely unfounded. No issues with using the clutch, high beam switch, etc. Though, I did relocate the high beam switch, but given the amount of metal butchery in that area over the years I can't say it was ever in the factory spot anyway. Easy enough to move regardless.

IIRC they are cheapy Clarions. My hearing went for a crap many years ago and hearing aids don’t do justice to any sound system no matter how high the quality.

I have the aftermarket kick panels made for 6.5” speakers on my 65, the distance from the speaker to the clutch pedal is about 2.5”. I haven’t had any issues with clutch pedal to speaker interference while operating the clutch pedal.

I got the kick panel with the pods and ordered 2 6.5 speakers also 2 6x9 speakers for rear.
