T5 issues... anyone run across this problem??

i've got issues... (just ask the mrs!!)  i took a chance on installing a used t5 in the 69 & lost my bet with myself. the gearsets whine & it needs rebuilt. i have a post 94 t5 that i plan on swapping in so i can possibly drive the car this summer for the first time in 5 yrs while i buy the parts to rebuild the one thats currently in the car. we popped the post 94 tranny open & inspected it last year after i picked it up then reassembled minus sealer. last week, i opened it up again to get a better look ( looks brand new inside) & put it together once again, minus sealer. ordered a new shorter pre 94 input & new steel bearing retainer. those parts came in so i pulled the tailhousing & top cover/shift fork assy off to put sealer on & get it ready to swap in.  i repeat, its been opened & closed twice, no issues. last night, i applied sealer & reinstalled the top plate. went to install the tail housing & can get it on to within 1/16" on the drivers side. pass side lays flush. if you squeeze it together, the input shaft locks up. its not a bearing bind as you can still push input/output in & out & see the endplay (no shims in new retainer yet per manual)  with the top cover removed, the tail housing pops right on & everything moves freely as it should, so think it must be something thats getting misaligned in the shift rod/fork assy. anyone have any ideas? i worked on this all day today plus 2 hrs last night & still cant figure out whats going wrong. i've tried to go over everything per the manual, but still no luck...

heres a pic of the gap between the tail/case. any closer, it locks the input.

I bet Glens 65 5.0 can answer this one.  Hopefully he tunes in today.

Re: T5 issues... anyone run across this problem??

update:  after fighting it for two hrs weds night & all day yesterday, it went together like it was supposed to today... took it back apart, added sealer & it went together again with no problems. only thing i did differently was moved it around a bit on the bench & tilted it down in the front a bit more. i duuno, just my luck recently. i can take a 5 min job & turn it into 2 days like a pro!

another question: does anyone know if any of the chain parts stores carry the shims to set the endplay or will i have to order them? dealers dont carry any t5 parts anymore, at least none of the local ones here do.

Re: T5 issues... anyone run across this problem??

Is it hitting on 5th gear?  Rotate the input shaft while sliding it back into position and you may be able to feel or hear where it is hitting.  What gear do you have it in when attempting to install?  It's been a long time since I had a T-5 open but that's what comes to mind.

Re: T5 issues... anyone run across this problem??

Yes that's what it's doing... when sliding the tail on it'll sometimes hit 5th and pop it in slightly... if u grab 5th and pull it out you'll hear it click.. at this point the tail will go on smoothly.... be sure to bench shift it through all gears before u Install it

The chains aren't gonna carry those shims... Astro performance, hanlon Motorsports, the gear box.. etc... or tell me the exact thickness u need and maybe I'll send u some.. FYI I like to pre load  it my. 02  also wack the ends with a hammer fairly strongly and shift gears.. it'll seat everything and get u a real measurement for your shims
