Onto the next project while I wait for my car to come back from the paint shop.
I decided I would tackle the heater box. I bought a seal rebuild kit but as I took it apart I discovered lots of rusted/rotted metal internally. Some media blasting is in order and should be able to clean up most of the surface rust.
Fabricating some new metal is not an issue for me but I am unsure of a few things on this and thought I would ask for some guidance from those of you that took on this project yourselves.
1. Should I buy a new blower motor? I'd like to bench test it but not sure how to.
2. The Heater Core looks solid and would like to re-use it. Any pressure test that I could perform to detect for leaks?
3. I can't seem to locate a new Heater Switch to Blower Motor RESISTOR in any of the half dozen or so catalogs I have at home. Is there a test to see if this is still good to use. Whre can I buy a new one?
PS: I uploaded some pictures and was informed that I successfully uploaded the pictures and then asked to post to thread. Everything went well however when I reviewed my post prior to submitting I did not see them. What could I possibly be doing wrong?

I had all my pieces media blasted and powder coated. That being said, there are complete new boxes available.

Good luck on the blower motor. They should be easy enough to test. Mine just had two wires (pos and neg) and it was seized up. All the replacement motors that I could find were for later models that were intended to hook a duct hose to. I did not want to have a motor hanging out in the engine compartment with a big hole in it so back in the mid 90's I popped $200.00+ for an OEM motor from Ford. I do not know if they still have them.

I wouldn't trust an old heater core. Too big a pain if it leaks on you. I have taken to running NapaKool in my radiator to try to protect all the metal parts from future abuse.

Even if you install e brand new heater core, you still need to test it before you install it. This is alot easier than you might think. Replace the heater hoses from the engine with some 6' long hoses (you were going to install new ones anyway) and route them over the fender and onto the ground next to the RF wheel. Connect the heater core to the hoses. Start the car and let it get thoroughly warmed up. If you have no leaks, you have a usable core.
There also is the air method where you install a bicycle tube between the two inlets on the heater core, then inflate it with the fill valve on the tube. Immerse in water and check for air bubbles.
I prefer the engine pressure test, as it is alot closer to real world conditions.
