What brand of repops are they?  I used complete repop assemblies on mine and did not have the separation issue that you have.  I will check the door gap on mine tonight, but I don't think it as wide as what your picture shows.

They look nice, but pricey. I ordered custom Speedhuts and I think they were less than half of that...of course that was several years ago so maybe their prices have gone up too.

I have never tried putting the 17x7s on the rear. Next time I have it on the lift, I will swap the wheels and take a pic.

Thanks!  Rears are 17x8 with a 5" backspace and a 245/45/17. I pie cut the inner rear wheel well and did the "poor man's mini tub", so I could fit a larger back tire. I still have room to spare and could step up to at least a 255 and next time could probably go to a 5.25" backspace.  The wheels are Budniks...if my memory is right, the style is called Tungsten.

NiCopp is great stuff. I used it to make all the lines on my car. Super easy to bend and flare and had no leaks at all.

Nice work. How did you set things up for painting?  Did you make any kind of paint booth or did you just spray everything as pictured?

I think you need a new approach to trouble shooting this because this logical, methodological, scientific approach isn't working. Just keep accelerating until whatever it is does finally come apart....then it will have revealed itself to you in broken parts that you can fix/replace and once the offending item(s) has been replaced you won't have to worry about it again!

I also have a CVF set up, but I only have an alternator (no ac or ps) and I also can't see the timing pointer...the alternator is mounted low and right in the way. With my electric fan, I can sort of stick the timing light in from the front at about a 45 degree angle and can make it work, but it's a real PITA. If I had a mechanical fan, there's no way I could do it. I need to make a timing pointer for the D/S and set the timing from there.

I go back and forth on whether I want to spend the time and money doing my 69 coupe or if I should sell it and buy a fastback.  I never was a huge fan of the 69 coupes, but every now and then I see one, like yours, that look really good that make me think I should keep it.

I like it better than Candy Apple red too. It's interesting, the trim around the rear window is black. On my 69 coupe, that trim is body color.

Within the last 2-years, I cleaned out the garage, and basement, of about 800lbs of metal, brought it to the local scrap yard and got a whopping $26.  (but, it's gone and out of the way!) 
 

 
Prices of scrap must have gone up. I dropped off 520lbs, including the 3 transmissions, and got a grand total of $37!

If anyone is wondering what the going rate is for a 3-sp at the scrap yard, I dropped off 3 of them and got a whopping $33.  But they are out of my garage and I can buy a decent lunch, so I call that a win.
